Platform trolleys vs. multi-tier trolleys: which model for which job?

Platform trolley or multi-tier trolley? Both look similar, but they are built for different tasks. This guide shows warehouse managers, workshop managers and buyers when each model is the right fit, which load capacities, castor diameters and hygiene requirements matter most, and what the standards DIN EN 1757 and DGUV 208-033 specify.

You have loads to move, but face a choice: large individual items quickly from goods-in to production — or many small articles ergonomically through the picking aisle? At first glance both tasks look the same, yet the right transport equipment determines throughput, employee health and, ultimately, your warehousing costs. Platform trolleys and multi-tier trolleys are the two workhorses of in-house transport, and they are decidedly not interchangeable. This guide shows you which model suits which task, which standards and DGUV (German statutory accident insurance) requirements you should know, and what warehouse managers, workshop managers and purchasing need to look out for when selecting.

Platform trolleys: design, types, applications

The platform trolley is the simplest form of hand-pushed industrial truck: a flat load surface, four castors, a push handle. What looks unremarkable is in practice the most common load carrier between goods-in, storage zone and production. Like all hand-operated industrial trucks of this design, it is governed by DIN EN 1757, which since its 2022 revision replaces the former Part 3 standard for platform trolleys. It applies to equipment with a rated capacity of up to 1,000 kg, defines minimum clearances, braking requirements and design tests, and is binding for the German market via the Product Safety Act.

Design features

Platform trolleys typically span a load capacity range of 150 to 1,000 kg. Entry-level models for household and small workshops start at around 150 kg, classic industrial units sit between 300 and 500 kg, and heavy-duty variants reach 750 or 1,000 kg — above that we speak of heavy-duty transport trolleys, for which additional requirements apply.

The load-bearing element is the frame. Models from the German-speaking market are typically made of welded tubular steel and profile steel, powder-coated in RAL shades such as gentian blue (RAL 5010) or brilliant blue (RAL 5007). Depending on the application, the load surface is made of 18 mm beech multiplex, ribbed sheet steel or screen-printed board. Stainless steel variants are used in hygiene areas (more on this in section 7).

The castors are decisive for smooth running. Castor diameters of 125 to 250 mm are common. For smooth warehouse floors, 125–160 mm in polyurethane or TPE is sufficient — they run quietly, leave no marks and have low rolling resistance. For uneven workshop floors, outdoor areas or loading ramps, 200–250 mm pneumatic tyres are recommended: they absorb rough unevenness and make the trolley easy to move even over thresholds. The standard configuration is two swivel castors and two fixed castors; under EN 1757 at least one swivel castor must be fitted with a parking brake.

Typical applications

The platform trolley excels wherever larger, bulky or heavy individual items need to be moved. Classic scenarios:

  • Workshop and maintenance: engines, gearboxes, tool chests, spare parts. What counts here is a clear load surface and robust load capacity.
  • Goods-in: cartons, half pallets, delivery units from the lorry to incoming inspection.
  • Just-in-time production: supplying components to assembly stations, often as part of a tugger train or milk run setup.
  • Dispatch: consolidating consignments before loading, often with holders for accompanying documents.

What the platform trolley cannot do: it has exactly one load level. Anyone working through picking orders with ten or twenty lines quickly loses track on a single surface and ends up stacking delicate goods on top of each other — with predictable consequences.

Multi-tier trolleys: design, types, applications

The multi-tier trolley, often also called an order-picking trolley or table trolley, is the answer to the problem of “many small parts, one tour”. Instead of one surface it offers two to five horizontal levels stacked above one another — making the picking run in the warehouse, ward stocking in clinical settings or delivering components to several stations economically viable in the first place.

Design features

Multi-tier trolleys are usually offered with 2, 3 or 5 tiers, and in special sizes also with 4 or 6 shelves. The tier height is typically between 30 and 50 cm, so that taller cartons and small load carriers (e.g. Euro containers 400×300 mm) also fit. The overall height is usually around 180 cm, which keeps the reach to the top shelf just about ergonomic.

Decisive when purchasing is the difference between shelf load and total load. The shelf load indicates how much an individual shelf may carry — on common models 80 to 120 kg per tier. The total load of the trolley is typically 400 to 750 kg. If you fully load 5 tiers at 80 kg each, you arrive at 400 kg total load — which is fine if the frame is rated accordingly. However, if you distribute the load unevenly and exceed the limit per shelf, you risk deformation of the shelf and, in the worst case, sagging with a risk of tipping.

The frame is usually profile steel with angle and square tube, the shelves are made of MDF in beech decor, coated sheet steel or — for hygiene zones — stainless steel. For tight picking aisles, compact swivel castors with a diameter of 125–160 mm are suitable, ideally with a double brake for precise positioning at the pick location.

Typical applications

  • Order picking: processing several orders in parallel on separate shelves (multi-order picking), often with an order clipboard on the push handle.
  • Food retail and catering: preparing daily goods, buffet transport, returning crockery and trays; usually in stainless steel.
  • Hospitals and care: ward rounds, dressing supplies, sterile goods, laundry; separates clean from used material on separate tiers.
  • Hotels and housekeeping: floor service with cleaning agents, fresh linen and minibar restocking.
  • Electronics manufacturing: ESD multi-tier trolleys for sensitive assemblies, printed circuit boards and wafer boxes.

Selection decision tree

Instead of wading through data sheets, the decision can be made with four questions asked in sequence:

  1. What does your typical load look like? One bulky, heavy unit per trip (engine, gearbox, half pallet)? → Platform trolley. Several small to medium containers per trip? → Multi-tier trolley.
  2. How tall are the goods? Check whether they fit between two tiers (typically 30–50 cm). If not, the platform trolley is the only option — or you choose a multi-tier trolley with adjustable shelves.
  3. How high is your pick frequency? With few, large-volume transports per day, a platform trolley justifies the investment. From several tours per hour, each with several order lines, the multi-tier trolley pays for itself quickly because more picks are completed per tour.
  4. How long are your travel distances? Short, frequent routes in a tight warehouse: multi-tier trolley with 125 mm castors. Long routes over uneven ground: platform trolley with 200 mm pneumatic tyres — rolling resistance takes its full toll over hundreds of metres per shift.

Rule of thumb: if the employee has to stop more than twice during a trip to pick up goods, a multi-tier trolley is the right choice. If the load travels from A to B in one piece, the platform trolley wins.

Ergonomics and occupational safety

In-house transport is no sideshow of occupational safety. According to the Federal Institute for Occupational Safety and Health (BAuA), musculoskeletal disorders cause around one third of all illness-related days lost in Germany, putting them at the top of the incapacity-for-work statistics. Back disorders are the most common individual finding, followed by knee and shoulder complaints — all areas directly affected by pulling and pushing heavy trolleys.

The relevant practical guidance is DGUV Information 208-033 (“Recognising and assessing musculoskeletal loads”) together with the associated key indicator method for pulling and pushing (LMM-ZS) published by BAuA. The latter assesses the load using five factors: duration or frequency, mass moved, positioning accuracy and speed, posture, and working conditions. Scores up to 25 are considered practically safe; from 50 upwards they are considered high-risk.

There is no legally defined limit for pushing force, but in DGUV practice and in the literature a benchmark has become established: a maximum of roughly 20 kg sustained pushing force on a level, even floor, and considerably less on ramps or uneven ground. This 20 kg starting force corresponds to around 200 kg of moved load on a well-maintained trolley with high-quality castors — on a stiff, poorly maintained model, the same load can already require 40 kg of pushing force. This is where the investment in large, free-running castors pays off directly.

Practical recommendations for everyday work:

  • Choose a push handle at hip to shoulder height (approx. 90–120 cm).
  • Swivel castors always facing forwards in the direction of travel — this improves tracking and reduces corrective force.
  • At least one visual inspection of the castors per shift for lodged debris (threads, film, adhesive tape residues) — dirty castors double the rolling resistance.
  • For gradients above 3 per cent or loads above 500 kg, check whether a motorised tug is more sensible than a hand-pushed trolley.

Materials and hygiene

The choice of material is more than a cosmetic question. It determines service life, cleanability and suitability for your industry.

Powder-coated steel is the standard version for workshop, warehouse and dispatch. The powder coating in RAL shades is impact- and scratch-resistant, weather-resistant indoors and achieves 15–20 years of service life under normal use. Weak points are weld seams and castor mounts — regular visual checks help here.

ESD variants (electrostatic discharge) are mandatory in electronics manufacturing, in PCB assembly and in cleanroom zones. Here the powder coating is electrostatically dissipative (RAL 7015 slate grey is standard), load surfaces are made of HPL composite panels, and all four castors have dissipative TPE tyres. The governing standard is DIN EN 61340-5-1, which defines requirements for protecting electronic components from electrostatic phenomena.

Stainless steel (typically V2A / material 1.4301, in critical pharmaceutical and food areas also V4A / 1.4404) is the choice for all hygiene areas. Cleanrooms, sterile goods supply, food production, dairies, abattoirs, breweries, hospitals, care homes — wherever surfaces are wipe-disinfected or wet-cleaned, stainless steel is without alternative. The relevant standards for food areas are EN 1672-1/2 (hygiene requirements for food processing machinery) and, for cleanrooms, ISO 14159.

The choice of material directly determines the price: a stainless steel multi-tier trolley costs 1.5 to 2.5 times as much as the powder-coated steel version. Spread over the service life, however, this is unbeatable in hygiene environments, because coated surfaces would rust through within a few years under repeated wet cleaning with disinfectant.

Frequently asked questions

Do I need a parking brake on every platform trolley or multi-tier trolley?

Yes, DIN EN 1757 requires at least one parking brake for all models that could be parked on inclined surfaces. For pure multi-tier trolleys with a low centre of gravity and a consistently level warehouse floor, one braked configuration is customary (double brake on one axle). In areas with ramps or goods lifts, we recommend total locks on both swivel castors.

How do I distinguish a multi-tier trolley from a serving trolley or order-picking trolley?

The terms overlap. A serving trolley usually refers to a smaller, catering-oriented version with two or three levels in stainless steel. Order-picking trolleys are tiered trolleys with special accessories (clipboard holders, small-load-carrier rails, sorting compartments) for picking in the warehouse. In terms of design, they are a subgroup of multi-tier trolleys.

Which castor diameter is right for my warehouse floor?

On smooth, clean industrial floors (screed, epoxy resin, smooth concrete), 125–160 mm polyurethane castors are ideal. With coarse joints, thresholds at the transition to the loading ramp, cobblestones outdoors or regular use of aluminium dock plates, you should switch to 200–250 mm pneumatic tyres. On stainless steel or cleanroom floors, blue-grey TPE castors are standard because they leave no black tyre marks.

When is a folding multi-tier trolley worthwhile?

Folding models save around 70 per cent of floor space when the trolley is not in use. They make sense for mobile service technicians, temporary work areas and returns after order peaks. The load capacity is typically 20–30 per cent lower than for a fixed trolley, because the locking mechanisms are the weak point.

How do I maintain a trolley with minimal effort?

Three routines are sufficient: 1. weekly visual check of the castors for wrapped-in film and threads, 2. monthly check of the bolts on castor mounts and push handle, 3. every six months, supply the grease nipples of the swivel castors (where present) with a drop of lithium grease. For stainless steel versions, additionally wipe dry after every wet clean to avoid limescale marks.

From what point is a motorised tug worthwhile instead of a hand-pushed trolley?

Rule of thumb: if loads of more than 500 kg are regularly moved over distances beyond 50 metres, you quickly exceed the thresholds set in the LMM-ZS. Repeated transport over ramps with gradients from 3 per cent with a hand-pushed trolley is also ergonomically borderline. In these cases, consider electric pedestrian tow tractors or tugger trains.

Anyone who analyses the application cleanly before procurement — load shape, load weight, pick frequency, route structure, floor condition and hygiene requirements — avoids expensive bad purchases and creates genuine ergonomics. The relevant standards (DIN EN 1757, DIN EN 61340-5-1, EN 1672) and regulations (DGUV 208-033, BAuA key indicator method) are not bureaucratic baggage but provide tangible selection criteria. Your employees and your controlling department will notice the difference — every day, for years.
